Laboratory

Characterisation, testing and qualification of polymer materials and sealing components for high-pressure, high-temperature and chemically aggressive service.

The laboratory covers elastomers, thermoplastics and composites — from raw materials and semi-finished billets to finished seals and engineered components.

The methods include thermal analysis, evolved gas analysis, infrared spectroscopy, elemental analysis, mechanical testing, optical metrology and controlled aging. Results are interpreted together to establish composition, processing history, performance limits and degradation mechanisms.

Laboratory work supports quality control of incoming materials, development and qualification of new compounds, reliability assessments, root-cause analysis of failed components, and numerical simulation of seal behaviour. Each new material is documented with a material passport including FEA material models.

The laboratory serves Norwegian Seals' own manufacturing and engineering functions, and provides independent testing and technical consultancy to clients in the traditional oil and gas, renewable energy, chemical processing, and high-technology industries.

Service Life Estimation for HPHT Sour Reservoir Environments

Development of a numerical tool for predicting service life attributes of an FKM seal material in HPHT sour reservoirs in the Gulf of Mexico.

Show or hide details
Challenge
A client requested an estimate of seal material service life at reservoir conditions of high concentrations of H₂S and CO₂, to 15,000 psi pressure, and temperatures to 160 °C, together with the risk of material failure over a 60-day deployment.
Results
Mean lifetime at reservoir conditions was estimated to be 13 months. Risk of soft failure over 60 days was below 0.1%. At the harshest reservoir conditions of 165 °C, 18000 psi, 40000 ppm of H₂S and CO₂, the mean soft failure of material would be attained after 3 months.
Approach
Based on the available experimental data, a valid generalized regression model was constructed, computing mean lifetimes with 95% confidence as a function of temperature, pressure, concentration of H₂S and CO₂. A model profiler was developed for quick and visual evaluation of the lifetime metrics.
Impact
The client received a quantified, documented engineering tool for reliable estimation of the product's lifetimes under changing reservoir conditions, and risks associated with planned seal's deployment.

PEEK Backup Rings Distorted during FAT Program

Failure investigation through rigorous thermal history analysis linking part distortion and leakage to unrelieved internal stresses from billet molding.

Show or hide details
Challenge
During a HPHT FAT program, PEEK backup rings suffered severe geometric warpage, resulting in critical seal assembly leakage. The client requested a comprehensive root-cause failure investigation to identify the physical mechanism behind the dimensional instability.
Results
Radial cutting of the unused and post-FAT rings produced immediate end overlaps, confirming substantial frozen-in residual stress. DSC thermograms revealed enthalpy relaxation events during glass transition and no endothermic indicating insufficient billet annealing.
Approach
A diagnostic workflow was performed, beginning with mechanical residual stress verification via radial sectioning of an unused backup ring. DSC analysis of samples was then conducted on both virgin and post-FAT specimens to reconstruct the polymer's thermal and processing history.
Impact
The investigation isolated the failure to sub-optimal stock billet molding and deficient annealing. Norwegian Seals recommended replacing the material with high-stability, post-mold annealed PEEK, eliminating internal stress retention and dimensional stability up to 250 °C and 1000 bar.

Qualification of Novel PTFE Compound for HPHT Valves

Developing a proprietary reinforced fluoropolymer formulation to eliminate thermal creep and seal blowout in downhole valve actuators operating at 1,380 bar and 200 °C.

Show or hide details
Challenge
An HPHT downhole-valve developer found conventional PTFE backup rings failed under demanding service conditions. At 1,380 bar and 200 °C, conditions exceeded PTFE's typical operating envelope; the compounds could not reliably resist deformation or maintain sealing performance.
Results
We formulated proprietary PTFE compounds using our internal expertise, combining specialty resin with synergistic reinforcing fillers and optimized sintering and annealing processes. The developed compound passed tests at the target conditions, with only marginal signs of extrusion.
Approach
We investigated reinforced PTFE compounds for backup-ring use under combined high-pressure and high-temperature loading. The focus was identifying material and processing strategies to extend PTFE performance beyond its typical service envelope for HPHT valve service.
Impact
The material outperformed existing PTFE compounds in creep resistance and load-bearing performance. It also improved friction management under HPHT conditions, making it a unique candidate for backup rings in demanding downhole valve applications at the tested conditions.

Reliability Study of FFKM Seals for Service in Formate Brines

Accelerated testing confirmed NORFLEX Z9001 remained stable in heavy cesium formate brine, supporting projected service lives of 2 years at 180 °C and 30 years at 130 °C.

Show or hide details
Challenge
A recognized operator required qualified elastomer seals for a permanent barrier system exposed to hot cesium formate brine. Standard elastomers face severe swelling and embrittlement in heavy completion fluids, demanding proven multi-year barrier reliability.
Results
The FFKM exhibited exceptional stability with no signs of chemical degradation. Mechanical properties and hardness remained essentially unchanged throughout exposure, enabling kinetic life predictions confirming reliable service for at least 2 years at 180 °C and 30 years at 130 °C.
Approach
We conducted accelerated immersion aging of NORFLEX Z9001 FFKM in hot cesium formate brine at elevated temperatures. The resulting test data were used to construct a lifetime model, enabling service-life estimates over extended periods and lower operating temperatures.
Impact
The compatibility program verified NORFLEX Z9001 as a dependable sealing solution for downhole barrier tools in heavy formate environments. The validated lifetime data provided operators with documented confidence in long-term pressure containment for proprietary installations.
